Abstract More efficient use of labor, more accurate samples, better satisfied customers and a competitive advantage are the benefits of using CNC machines to manufacture foam prototypes. Tuscarora, Inc. (Colorado Springs, CO) - a manufacturer of custom molded products made from expanded foam plastic materials - used to carve prototypes of molded foam products by hand, which required between one and eight hours of a skilled craftsman's time. Today, it uses CNC machines that are programmed from CAD geometry to automatically cut the prototypes. Programming and setup takes about 20 minutes, while actual cutting takes only 10 minutes to four hours, depending upon part complexity. The machines operate unattended except for loading the foam stock and removing finished pieces. XX
