Abstract The design and fabrication of a generator to make wax and tin alloy droplets for freeform fabrication is presented. Based on the linear stability theory of liquid jets, an analytical formula for predicting droplet size and breakup length under optimal conditions was developed. The most suitable formula for the design and operation of the droplet generator system was selected by comparing the predictions of different formulas with numerical results and previously published experimental data. Experiments were carried out over a wide range of operating conditions. XX
