Abstract An approach to making an aluminum automobile prototype by integrating numerical simulation and rapid prototyping into investment casting is reported. The integrated prototype procedure is followed to produce a sound aluminum (Al-Si-7Mg) manifold prototype with excellent contour and an acceptable surface finish using only one casting trial. The potential of the rapid prototyping-investment casting coupling appears to be more effective with the aid of integrated numerical simulation. Also, the numerical optimization of the casting parameters helps to minimize the risk of casting failure and to avoid the iterative casting trials. XX
